The machine is due for a service; the fuel filler neck is held together with tape, the doors' weather stripping is damaged and falling off, the steering column is missing screws, the hood bezel is broken, and the windshield wiper blade is falling apart.
I pulled the machine into the shop and noticed the input pinion housing was damaged and leaking. I then had to remove the pinion housing to assess the internal damage to build an accurate quote. After removing the pinion housing I built a quote, I also reached out to expert connect and to DTAC to get accurate SPG times and to verify the pinion and bevel gear have to be replaced at the same time due to them being a match set.
I was told to reuse the input pinion in this repair so thats what I did. I spent a full day (8 hours) removing the old bearing cones from the pinion shaft, It took way longer than I expected due to taking extra care not to damage the pinion any further and the larger cone did not want to come off. Once I got the cones removed I cleaned up the pinion shaft and installed the new bearing cones. I went through the tedious procedure of figuring out the correct shim pack thickness to get the correct bearing preload. Once I eventually got the preload in spec (0.001-0.002 in of end play) I finished assembling the input pinion housing. I cleaned out the bottom of the rear differential of all the debris from the bearing falure. I cleaned all sealing surfaces and installed the new input housing to differential housing shims (0.040 in). I began to install the pinion housing and aligned the splines. Once everything was aligned I installed the housing completly and installed all new mounting hardware, I torqued the hardware to spec. I began to install the drive shaft and found it was not aligned correctly, I then had to energize the park brake solinoids while using a hand pump to release the park brake, I turned the shaft and got it lined up correctly, I installed mounting hardware and torqued it to spec. Once I got everything reinstalled I flushed out the transmission and rear differential/axle. I removed and replaced the old hydraulic filters. I prefilled the transmission with 10 gallons of hydraulic fluid. I filled the rear dif until oil was in between the full and add marks on the sight glass, I started the machine to let it suck the oil down, I let the machine sit and continued the fill proccess until the oil level was at the correct capacity.
I started the machine and checked for leaks, I then pulled the machine out of the shop and parked it on the wash bay to be washed.
